When to use gas checks
I have never loaded cast bullets, but will when I start loading for 45 ACP. When do I need to use a gas check?

I have never used a gas check with 45 ACP. Gas checks are normally reserved for pushing bullets over 1200fps. Some reloaders will up the speed a bit before they use gas checks

As mentioned you shouldn't ever need a GC simply loading the 45 ACP.
Depending on the bore condition, alloy, fit, and lube, some folks are pushing the envelope up towards 1800fps with no GC's.

A lead bullet has to be made to take a standard gas check. You can't just decide a bullet needs a GC, then apply one. There's a reduced or rebated shank they're applied to.
There's a system of dies that are used to form gas checks from soda cans, those can be applied on a plain based bullet. You can use copper sheets, and aluminum flashing for thicker checks that can be used on regular GC shanked bullets. No need for GC's on any 45 acp lead bullet, in fact I know of no 45 acp molds that have provisions for a GC. All are plain based.
