Yes, I did try going from a DA pull as well, same results.
You are probably correct, the hammer is only about 1/16" from being fully cocked, so it is probably slipping off the sear slightly.

I'm sure Sig will take care of the problem. I hear their CS is very good. One of the reasons I bought the pistol in the first place.
